My worst fears came true yesterday. A really slow fall through a badly rutted muddy hole had me drop the bike on it's left side.
Due to the height of the ruts, the bike came down, quite gently really, right on the radiator. It popped immediately and that was it.
It's deformed along the bottom edge and the mounts broke. The shroud mounts are also broken.
It happened about as far away from home as was possible and miles from anywhere. Luckily I had my mates with me to tow & help me push.
I was at the top of a small mountain & managed to coast it down most of the way, occasionally starting the engine briefly to get over hills & switching off before the temp get up. Pretty sure it didn't overheat but the check engine light eventually came on. I'm hoping because of no coolant.
I left it at a farmer's place who was kind enough to put it in a secure area for me.
A mates trusty DR then another's KLR got me back home.
Now the quest begins. I rode & replied to an old thread where someone had destroyed theirs and were going to have a custom alloy one made. Waiting for a response from that. I read that the T-stat is in the radiator which may complicate things. Other than that, guess I'll just have to buy a new rad, either here or from the US.
Funny thing was I was planning to fab up some crash bars but never got around to it so I decided I was just going to buy some and rang a store that I knew had some in stock. They didn't answer so I left a message and they didn't get back to me. I'd better learn persistence.....
I am completely re-evaluating tools & spares that I take away with me now...
Anyone help out with some advice?
Is the water pump toast running the bike dry albeit within temps?
    TIA
    Phil

That doesn't sound good. Is the radiator itself damaged & unable to hold pressure? If you can link to some pictures, then it might be easier for those inventive souls on this forum to offer suggestions. Some damage is fixable.

I'm working out of town until Thursday next week and picking it up tomorrow after work. I'll take some pics then post up when I get back.
What I can say is that the radiator is definitely deformed & there appears to be a split along the bottom where the tank joins the finned section. The split is visible as is the deformation along the bottom edge.
Thanks for the link Glitch. Luckily my girlie is German :)
Looks like they don't post to Australia.
I'll try & get on to a Husky dealer during the week & price one but that 179 Euro plus freight is kind of scaring me....

I dunno, I'm pretty sure I would have an aluminum replacement fabbed up and eliminate the in tank T-stat in the process and engineer a more accessible location for it. Since reading this post yesterday I have been searching around for replacements thinking I'd like the link handy if I ever need it. Sussurf once you get a replacement or repair can you post up the contact information and the part/s numbers so I can add them to the OEM/Interchange Parts list please?

I even had an Aprilia rad totally re-cored for $300....new rad was A$850 at the time...and the Husky item won't be much cheaper over here.
    Re-core takes ~ 1 week....1. class work!

$449 for a brand new replacement OEM radiator from Sydney dealer. It's in stock in Australia & I can have it in 2 days. Don't think it's going to be worth saving $100?? ordering from the US & waiting around. I was dreading paying almost double that much.
I picked up the Alt Rider crash bars today from Adventure Moto in Sydney. Great stuff in that shop!
Thanks for the links Charlie but none list anything for the TR650.
I have the parts fiche and it shows the radiator & cap as one part #. I'll post it up if you want when I get home later in the week. Just not sure about the water pump....Guess I'll have to have it hooked up to Moss to read the error code.

Most of the links I posted will custom make the radiator. Yes, I would very much like those part numbers, the dealer you bought it from and their phone number and website. I post for the US and Aus in the OEM/Interchangable parts index. Helps everyone that way.

PB230146.JPG PB230145.JPG Been flat out working out in the bush but I finally got my bike back and decided to just bite the bullet & buy a new radiator. I didn't want to wait weeks/months to get something custom fabbed up & be a bit of a guinea pig as I have some rides coming up.
I got it from Northside Cycles in Artarmon, Sydney. Phone number is 9199 7206. Cost was $450. R&D Husky out at Emu Plains could also supply but Artarmon was much more convenient for me. I think both just ordered from the distributor.
I've attached photos of the busted rad.
I hope to get it sorted by tonight, including some new Altrider crash bars . I got the crash bars from Adventure Moto in Dural, and a nice Wolfman tailpack. They've got some great stuff in that store, including all the Klim, Wolfman, Giant Loop stuff including a huge array of accessories.
